Sounds like you really pulled the stops out. Hope you get the sound you want with all that work. Make sense to change the speakers that are letting the system down, the thing is you understand what's needed where someone like me just bought a kit and hoped for the best, but even though I've an on going hearing problem mine does sound better to me, might even sound better to me when it's finished.=)) I would like to listen to yours Ant next time we meet. Great thread and well thought out.

Trouble is Jim, she sits on my right all the time and my hearing loss is on the left, but she thinks it's her side and says the doctors are all deaf themselves so how would they know..................=))

This problem is why you mostly see men with hearing aids in both ears and few women with one let alone two!!

Well after waiting for the second speaker to turn up because of christmas post i finally got it built up...
The first speaker i chose was just a no go the space you have to play with is tiny so mounting depth and face profile is important.
Not the cheapest speaker but worth every penny for me and the result is supurb.
The kicker 6.75 speaker is a full dual voice call sub and is very shallow with a flat surface when mounted.
Its the speaker of choice when you google it for a zed and although i had to build abox to fit the space the speaker fit is great.
Here the speaker...
tmp_18981-20161230_195746-1978813188.jpg

Completely flat topped
tmp_18981-20161230_1957531665339004.jpg

Very shallow mount at under 3" and the front profile is only 7mm
tmp_18981-20161230_195816-487578673.jpg

Four connections to the two voice coils what is good about this sub its also dual 2ohm coils which is what the bmw amp is rated at for load.
tmp_18981-20161230_200357-533932241.jpg

My made box with the sub fitted the standard bmw wiring used for connection.
tmp_18981-20161230_200823284099267.jpg

Dropped in the car faces forward and the lid fits perfectly and as seen with the front grill removed the speaker sits behind a beam but sits perfectly forward.
Conclusion... works supurbly lots of bass in fact you can turn it down now !!
Alittle sound proofing to add to stop the odd rattle of the plastic panels but im impressed .... alot well worth the effort

Amazing effort and well thought through @Antm72 - the best of luck when all is fitted - would it be possible to see the photos of the speaker in the specially built box in position - slightly taken further back? Sorry to be a pain - this is a very interesting project!

I will take pics when i get 5 its been worth the effort to complete as said and it works without issue.
I am wondering if bmw have speakers wired in set ways to the original sub box as initial install sound terrible.
The sub box has 2 speakers and 4 wires 2 green 2 grey but one was wired out of phase i.e + and - reversed as the speakers are back to back.
When fitting the new speaker the phase had to be corrected and this resolved the sound issue.
I just need to sound deaden the plastics now its not an issue it can all be done from in side the cubby hole.
Interestingly the cubby box os the same across all models so the front oddments box can be removerd and the H.K grill can replace this as an open port into the car for anyone thinking on this.
If your on a none H.K car there are a few amps that are tiny that fit the bill to power this sub that will fit easily behing the dash again not the cheapest but both of good quality/make.
After i have it all set up i will decide if its worth investing in one but first testing says i might not need too as the H.K one seems ok.

Wow, you certainly got round that problem of fitting it in nicely, well impressed, can't wait to see the grill on and listen to its sound. That speaker looks the biz.
About time I got mine wired.
(Not free for a couple of days sometime this year are you.=)))

That's the neatest proper sub install I've seen.

When you knocking up more of those boxes for sale ? :)
